Five Signs a Cable Was Undersized During Design, Not Just Installation

Some undersizing problems trace back to a design-phase error, not a site-level installation shortcut — here is how to tell.

When a cable turns out to be undersized, it's easy to assume an installer cut a corner on site. Sometimes the real root cause traces back to the design phase itself. Here are five signs pointing that direction.

1. The Ampacity Check Passed But Voltage Drop Was Never Run

If documentation shows an ampacity calculation but no corresponding voltage drop check, especially on a longer run, that's a design-phase gap — not something an installer introduced.

2. Ambient Temperature Was Assumed, Not Measured or Estimated Realistically

A design that used a generic "standard conditions" assumption for a rooftop or enclosed installation, without adjusting for the real expected environment, reflects an incomplete design input — not an installation error.

3. Grouping Wasn't Accounted For

A design that sized each circuit's cable individually without considering that several would ultimately share one conduit is a design-stage oversight.

4. Continuous Load Wasn't Correctly Identified

A load that should have triggered the continuous-load safety margin, but wasn't flagged as continuous during design, produces a cable that's undersized from the calculation stage onward.

5. The Design Used the Wrong Code's Table Entirely

A design built against the wrong governing code's reference data (see the dedicated code-comparison articles) is a design-phase error no installer could reasonably catch without redoing the calculation themselves.
