A correctly sized cable can still fail if the conduit it runs through is overfilled — a separate but related check.
Cable sizing and conduit fill are related but distinct calculations, and skipping the second one can quietly undermine the first.
Ampacity derating tables assume a specific relationship between conductor count and available heat-dissipation space. Cramming more conductors into a conduit than its fill percentage allows doesn't just violate a mechanical installation rule — it can push actual operating conditions beyond what the grouping derating factor in your cable sizing calculation assumed.
Conduit fill limits (commonly expressed as a maximum percentage of the conduit's internal cross-sectional area) exist for two reasons: physically allowing conductors to be pulled through without damage, and maintaining the heat-dissipation assumptions baked into the ampacity table's grouping factors. Overfilled conduit can run hotter than the grouping factor accounted for, even if the individual cable size itself was chosen correctly.
Never treat conduit sizing as an afterthought decided purely by "whatever fits." Check fill percentage against the actual conductor count and sizes you're installing — it's a quick calculation that protects the assumptions your cable sizing already relies on.
